Gravure's engraved cells deliver the most consistent ink transfer of any process. Digital printing with high-resolution inkjet heads (1,200 dpi+) delivers excellent fine-detail reproduction and gradients — often better than flexo for photographic images — but solid color areas can show banding (visible horizontal lines) if printheads are misaligned, which is why a competent digital operator matters.
Digital-printed films use water-based or UV-cured inks, which interact differently with lamination adhesives than gravure's solvent-based inks. If your digital-printed web goes into a solvent-laminated structure, ink-adhesive incompatibility can cause delamination weeks after production. Require a full structure test (print → laminate → pouch → fill → storage) before committing to digital for barrier-critical products.
Gravure cylinders hold registration to ±0.1mm over the full web width — critical for zipper pouches where the zipper must land precisely, or for spout pouches where the spout seal area must not overlap printed zones. Flexo typically achieves ±0.2–0.3mm; digital depends on the press's servo system. For structural features (zippers, spouts, tear notches), confirm your converter's registration capability in printed-on-pouch terms, not raw press specs.
Digital printing unlocks serialization, batch codes, and language variants without plate changes — a growing requirement for traceability-focused markets (EU food traceability directives, pharma-adjacent nutraceuticals). If your export strategy includes variable data, digital or hybrid (gravure base + digital spot) structures deserve serious evaluation.

"Gravure = premium" assumption. Gravure's quality advantage is real but narrow for most applications. A well-executed flexo job at 120 lpi is indistinguishable from gravure for 90% of food packaging — at half the setup cost. Don't pay gravure premiums for a standard snack pouch.
